This DIY covers the steps to swop the halogen internals of your e46 f/l headlights with xenon internals, this does not cover the non-f/l lights, but the principle should be the same although I think it will require more cutting. You will probably what to do this DIY if you got second hand xenon headlights but the some of the mounting tabs are broken off.

To do this DIY it is assumed that you are able to perform the disassembly of the lights covered and that you have good understanding on how to perform all the steps, this is important since a lot of the intall procedure is just the reverse of the removal. This DIY kick off from the point after you have both the halogen and xenon light you are planning to use. Like so with the connectors for the adjusters motor and the motor itself also removed. So this where we will need to make holes: The big one for the grommet with the wires coming from the ballast and the smaller ones for the screws to fit the igniter.

First we will make the holes where the igniter is going to go, these holes need to be around 3mm in diameter like so: Because of how deep and close to the side the holes need to be made it is nearly impossible to use a drill or any other drilling tool for that matter unless it has a really long and narrow head, so what I did was to use a small star srewdriver (Phillips) to make the holes after making a small guide indent with something sharp where centers of the holes should be. This works as the plastic not very thick and hard. This might be misusing my tools a bit but it works perfectly.

Now just put the screws in to tap the holes, just make sure that they go in straight. You can then remove the screws, but I like to keep screws in place to prevent me from losing them and to help to remember where everything goes. You will notice that the holes are plugged up at the back on the xenon lights: Use something small and thin to push them out, just be sure not to lose them when pusing them out.

This is what the plugs look like: Use the plugs to plug up behind the holes you just made in the halogen housing here: Until it is plugged in something like this: Now make the hole for where the grommet will go: This hole needs to be around 23mm (there is a circle in the plastic that is the exact size the hole should be) so you can use a large drill bit to drill the hole, but used my hand drill with grinding bits to make the hole as I don't have a bit of that size. Now install the connector for the adjuster motor: It is keyed so it can only go in one way and should slide in fairly easily. Next pull the wires from the ballast throught the hole you made and install the grommet: Slide in and fasten the ballast to the housing: Plug the wire from the ballast into the igniter, once again the connector is keyed so it can only go in one way. Install the igniter into the housing: Now run the two sets of wires thought the clips on the housing, as shown here: Next clip in the connector for the motor into the adjustor motor and install the motor, also make sure to clip the wires for the bi-xenon flap into its second clip on the housing Now place the reflectors close to the housing and plug in the wires that control the bi-xenon flap, also be careful not to fiddle with the marked lever, as this adjusts the lights to be for either a left or a right-hand drive car. When the lights are installed you can check if they are correctly set in as the cutoff for both lights should go from high on the left to low on the right, (when viewed from inside the car). Now clip the reflector into the adjustor clip on the side of hte housing and use the other (center) adjustor screw to pull the reflectors into the housing, just be sure that the slider is the track. Pull the reflectors into the housing with the adjustor screw until the hole in the refectors and the clip on the adjustor motor is lined up, then push the reflectors over the clip.

Next install the center shroud Followed by the reflector surround and the cover The final step is to install all the bulbs, the xenon bulb can only go in one way this is with the wire on the side of the glass at the bottom. The cover for the xenon bulb can go in two ways, but the word 'top' is written on it and this should be at the top (duh). I was actually running the xenons for a while but this transplant was needed as a couple of the mounting tabs where missing and some things were not right on the inside that needed to be fixed, but now they are near perfect apart from the plastic lenses that have a lot of stone chips, but I am planning to fix this as well.

I was so careful in fact that practiced the disassembly of the headlights on a couple of e46 halogen lights I had laying around to make sure I could get it right And the xenons are probably the best lighting upgrade for any car.
